Hmmmm, I have a method that hasn't been touched on. Thought of you non-mill types (like me) might find this helpful.... or not.
I drill 2 holes at either end of the slot. Just undersized, but at the distance that matches the final slot length.
If the guard is thick, from the back side I use a 1/4" end mill (or drill bit) to remove some metal so the thickness I'm actually going to slot is about 1/8" thick. (Yes I'm only drilling down, no side to side cutting).
Then I put it in a vice, face up and connect the two holes with two cuts with a dremel cut off wheel.
Now I have an undersized slot than just takes a little filing to fit.
I suppose it sounds complicated but it isn't: drill two holes, remove metal off the back if needed, connect with the dremel, file to fit. The whole process only takes minutes.
